Looks like it's an issue where the sender is sending mail in .rtf format and the recipients mail client can't handle it.

I found this kb atricle: http://support.microsoft.com/kb/257800

No it couldnt be that because you send the same email from the same client to another SugarCRM and it works.

That's just weird. Does the sugar install run on the same os in both cases? Same version of sugar?
The winmail.dat file is how outlook sends it out. If the receiver doesn't know how to handle the rtf, it'll just show it as an attachment.

It's a .doc file actually, and both are running windows servers with mysql databases. I can't even find the code that scans the emails for attachments yet.

Just be aware that Outlook can be set to send in a different format on a recipient basis, so that may still be the culprit.

    I haven't seen a winmail.dat since I was a sendmail admin many years ago

I've seen this happen with various other mail clients and it usually does come down to the RTF issue mentioned earlier.

Here are some steps I've seen resolve this matter in relation to other e-mail clients:

    1. Double-click on the Mail and Fax icon in Control Panel.
    2. Click on the Services tab, and select Internet Mail from the list.
    3. If Internet Mail is not listed, click Add to add this service.
    4. Click Properties, and then Message Format.
    5. Turn off the option that reads Use MIME when sending messages.
Click OK and then OK again.
    6. Double-click on the name of each recipient in your Address Book.
    7. Turn off the option that reads Always send to this recipient in Microsoft rich-text format. This option needs to be set for each recipient of a message - if even one has this turned on, all recipients will still get the attachment.
